Been working on the KLR past few days with the first of many mods for the year ahead.

First additions are a pair of fog light brackets, which mount between the indicators and the fairing.

They are held in place by a single 8mm bolt plus the two bolts that mount the indicator.

I'm also making a stone guard for the headlight which will be attached to the side fairing screws.

After thats sorted i'll be working my way through this list.........

Renthal bars
Progressive fork springs.
Hagon rear shock.
One off ally sump guard.
Custom pannier frames with extra fuel/water tank*.
Ally top box* (cheers BarryH for links)
Conti TKC 80 tyres.
DID chain and sprockets.
And renew bearings in wheels and suspension......phew !!

Sort of,yes Smile . I have a pair of frames off a BMW from which i have removed all original fittings. Thanks to Barry i obtained a 5ltr fuel tank from Mailspeed Marine, which is only 70mm wide.
Will look something like this.....

Stone guard finished. Smile Renthal bars on but just need to 'adjust' mirror mounts slightly in order to squeeze all the controls on. Will then make a start on the rack.

Bit more done this week as i've made a start on the pannier frames. Top mounts made up and welded on.



The frames now need a brace across the rear and futher supports from the front to a point on the frame, but i've yet to work out where. To complete the frames, i need to fabricate brackets to hold the spare tank in place.(masking tape just 'aint strong enough Wink )

Before paint all brackets will have corners rounded off to tidy things up.
Also need to finish fitting the Renthal 'Dakar' bars so that i can cross them off the list. Smile

Waki, on mine the pannier racks attach to the rear footrests at the front, then have a brace which runs behind the number plate at the rear.

I'll get you some pics up tomorrow when it's light.

P.s. what hand guards are you using? I have some spare barkbusters vps plastics with the adjustable wind guard if they are of any use to you?

Cheers Chris, that would be a help. Trying to make use of a mounting point which doesn't involve altering anything.

I have a set fitted with a strong aluminium brace that fixes into the end of the bars. I've also added to these an extended wind deflector. Thanks for the offer.

Not sure on what sort of clearance you have under the frame but the Dakar bikes have to use a water reservoir that fits under the engine. Good for keeping the weight low if you have room. Could be worth looking into.

If you can tear your eyes away from the massive chicken strips and rusty chain for just a moment, Laughing here are the photos Waki. On the V the rear footrest support has a screw thread built in to affix the pannier brackets, but you still get the general idea.

Great help Chris, cheers. As i can remove the footrest brackets from the KLR, it shouldn't be too much trouble to drill and tap a couple of holes. Smile

Had thought about that, but more about tool storage. Will give this idea more thought.

Collected some goodies today from SouthernSpeed Very Happy Still awaiting new shock though. Hagon originally said around 10 days delivery from order.....now they're saying 4 weeks !

Had to remove Renthal bars as i couldn't get the grips, switches and mirror mounts to fit together on bars Rolling Eyes . Options are....leave off mirrors (no way), make new, narrower mirror mounts or modify lever pivots to include mirror fittings.
In the mean time, i need to get bike Mot'd so that i can get it into work to finish rack. Wink .....and the clocks ticking.

New shock Smile ........and horror ! Mad Pulled out the old shock to be replaced with new Hagon unit. While i was at it, i greased all the linkage pivots.
Old and new.

To pre-load the old shock, you just turned the hex adjuster at the top, with a range of 5 settings. The hagon has the screwed collar set up....

However, once fitted it's a pain to adjust Twisted Evil with very limited access. I now have to use two 'C' spanners with a 45 deg offset Rolling Eyes . Definately not a quick op to change settings....unlike before.

Next up.....fork springs. Wink

I found it easier to remove the shock for adjustments. I hate those adjuster rings! Twisted Evil

Almost there Smile Pannier frames finished to included fuel / water tank cradle, progressive fork springs fitted and side stand 'foot' enlarged. Only leaves ally sump guard to make, fit tyres and fabricate new mirror mounts so that i can use the Renthal bars. Cool
